PTU Output flange leak

Hey guys,
Car is in the shop. Of course its not easy enough to just replace the seal and call it a day. It turns out the output flange has a groove where the seal touches so I have to get a replacement from the dealer for $80.
 
Did you have a whining noise also? Best of luck to ya. Z

Buddy called and said that he easily unscrewed the output flange nut which is not a good sign. There was also gear oil between the splines which means that there isn't a tight tolerance allowing oil to seep in there. Oil is clean as I changed it not too long ago. He will put it all back together and we will see what happens. I have about 25k left of my CPO warranty so I'll return it to stock if I have to and let Ford feel a little more pain. Only thing left to break is the trans lol.
 
Pinion nut backed off enough to allow the washer to spin freely scratching up the output flange. Fingers crossed that the bearings didn't die.
 
Just in case there is a need for this.  The only issue is see with the pinion flange nut is the need to torque it correctly, or risk losing the collapsible spacer.

There is no nut torque spec. It has to be tightened like any other pinion to when you have the correct amount of preload "drag" on the pinion itself. Its a way bigger job requiring to remove and disassemble the ptu. We agreed to just eyeball it and tightened until there is no play and then give it like a half a turn more so it at least has some preload. Let's see how long it lasts hopefully forever otherwise ill just buy another PTU instead of messing around with parts too far gone.
 
Got the car back. Noticed that I not longer have an occasional gear type whine at WOT from a dig. Before I thought it might be from the extra power of the LMS tune but it was indeed the PTU output flange getting loose.
 
Flushed the ptu twice with a 50/50 mix of cheap gear oil and Marvel Mystery Oil. Filled, drove a couple miles and repeat. All 3 times there were obvious metallic sparkles but it was also hella  black every time so I think the mmo desluged a good amount and the metal was caught in said sludge. Let's see how long it lasts!
